Somewhere there is a %overlap so the infill goes further into the outline to help prevent this

PrintaFix is good, I use it when hairspray just won't hold!

The true answer is NO.
Unless it can produce all the parts, mechanical, electrical and electronic, it cannot duplicate itself.
Self replicating would require it to not only produce the parts, assembly itself, load its software and calibrate itself, ready to make another copy of itself again...

Looking at the part in the photo, it looks like you are using 6 wall thickness and 100% fill,
At a guess from what I have been reading I would try 3 wall thickness and 30% infill.

I'm not sure about the welded steel frame, I think I would have gone for aluminium alloy star linear sections and brackets to allow for accurate positioning and squaring of elements, a 30x30 or 40x40 section would be a good section and would allow for easy insertion of side panels etc.

There are some nice flexible or semi flexible materials about and I agree with Meduza on the PolyFlex, I have not had a chance to test the TPU95A or the Ninjateck, but varying the wall thickness and the percentage infill can greatly change the flexibility of the part.
